Nope, have more or less given up with this. The only way I can see doing it with the current cluster/bsi is to replace the memory chips on both the cluster and in the BSI. I have done this brush/commutator replacement on a couple, also found a utube video somewhere but no sign of it right now. Tricky bit is removing the top cover from the regulator assembly to replace the brushes, video helped guide me to eventually get this right... needed a lot of patience on my par...

That method does not work if you have a clutch pulley. The outer will rotate when you try to undo the centre bolt.

Not ever had a belt jump off with the clutch pulley seized though, just had to tolerate the insane clattering when idling and putting up with looks from motorists alongside.. :oops:

Fan needs to be 2 speed, ones with only 2 contacts are single speed. Fitting one with only single speed will likely affect proper operation of cooling/aircon so more investigation required. Had this belt flapping on several of my hdi's, always been the clutch pulley on the alternator has siezed solid. Replaced it and flappy belt problem solved.

2002 possibly has the later solenoids, I did a 2002 AL4 box a while ago which was doing much like you describe. It had the later solenoids (black tops). Replaced them and it was all good.
