Second fan always runs...... they operate at 6v half speed or 12v full speed depending on the cooling needed

The Fans both run at half speed or both run at full speed and should never run on their own. The slow speed happens at 97C or when air con is on. The fast speed should happen at 107C, When the temp (bitron) sensor is unplugged/faulty or the air con pressure becomes too high.

If your only one fan is working and only on high MJB, which one is it? I had that problem and it was the right one working only (looking at the car from the front). If this is the case it is almost certainly the left fan's relay that is faulty as that relay controls both fans at slow speed and teh left fan at high speed. The right relay only controls teh right relay at high speed (if that makes sense!).

Takes two minutes to test this though... Open bonnet, remove the badge grill bit it is a couple 10 mm bolts and some plastic clips. Once off you will see a small triangular box thing. Unscrew the 3 screws holding the cover on. You should see a left relay, a right relay and a middle relay. Swap the left and the right relays over. If you now have both fans working on slow speed and the left fan working on high then the right relay (which was teh left relay) is faulty. Costs about a fiver from the dealer.

Take all the relays out, and clean the connections while you have the cover off. Also when reattaching the cover put a thick bead of silicone sealant around the edge to ensure that no water gets in.

Well it could be the relays, although your cooling system comprises of 2 - 3 birton sensors and then 1 bitron controller which is located above the passenger wheel arch liner... near the horn.

2/3 sensors? I thought it only got temp from the brown sensor on top of the thermostat housing? I know that this is the only temp sensor wired into the bitron control unit on the 1.9td as I examined teh wiring thoroughly before.

That is true. Motors do burn out apparently but if the one fan won't work on slow speed only on fast it is almost certainly relay/dodgy relay earth(providing it is the righthand fan working when looking at teh car from the front). Either that or dodgy Bitron control unit! They are apparently alot more robust than people say though :)

Oh and forgot to say, to test fast speed fan just unplug the brown sensor with the engine running. The circuit go's into emergency mode and turns the fan on fast.
