not sure i'm reading this right ???? the diesel spill off pipe is spraying fuel because there is no cap on the little nub ????
if so i think this could be the cause of the failure to start my old 406 would be a pig to start in the morning that turned out to be a crack in the spill off pipe causing air to get into the fuel system

well my 1st full day of nice weather to mess with the motor and it started and ran in the end, seems to run fine was smokey for about 10 mins but clear now, so it doesn't look like the pump is shot after all :D , the only thing i did notice while test driving was it took a lot of accelerator to get it to find the power, was wondering is the cylinder in the throttle cable a damper? and if so is it possible to wedge it, did this on my old mondeo and made it far more crisp, And while i'm here would like to thank those who have given me advice from this site its helped loads, cheers guys

First thing to check with the accelerator is to get someone to press the pedal to the floor, then check if the throttle linkage on the pump is at it's full opening, if it is, then leave it alone.
The plastic bit is not a damper, there should be a clip on it to adjust it, pull out the outer cable until it tightens, then move the clip to the end slot or next to it.

If you continue with the black smoke and lack of power, check all the turbo pipes for a split or a hole because you have described a classic turbo pipe leak.

I don't think yours has an air flow meter, but if it had one, the symptoms are similar.

i've tied cracking the injector pipes and fuel coming from there, one thing i did notice though was on injector 4 its spraying fuel out of the place where the return line is on the others as there is no cap on it, this wouldn't cause any issues would it?,
It should not be spraying fuel out of anywhere, if it is it can also suck air in, get a cap and cap it off,
and while you are at it for what they cost get a set of fuel return pipes and change them as well .

i checked the linkage and when the mrs pressed the pedal to the floor i could still open the throttle more by pulling the lever,the car runs very clean even under hard acceleration, the thing thats confusing me is the is no clips or anything on the cable, just a spring clip where the cable passes through the pump bracket but that seems to make no difference, is it worth moving the end of the cable further up the arm on the pumpas its only half way up at the moment

On the end of the outer cable there will be some ridges where the sping clip goes, just remove the clip and pull the outer cable away from the pump one ridge at a time untill the reves increace then go back one ridge fit the clip job done.
Hope you can understand my rambleings.
Every pug diesel I've worked on has needed to be ajusted in this way.

ps. I knew it was'nt the pump those Bosch units will last longer than the engine.
