As usual with this sort of thing, the more you order the cheaper they'll be per unit because of economies of scale and all that. They'll probably not even want to tool up for just one.

I found a machine shop today, just around the corner here too. Busy as you wouldn't believe
It's fixed anyway - I bought a set of needle files, drilled the two bits through, used the square needle file to make the hole square then broke off 2cm of it (slicing my hand in the process
) and glued it all together with superglue. It's presently back in one piece hooked up to a 9 volt battery and going round and round on the kitchen table. Total cost 4 quid-odd and some blood.
And tomorrow I'll be figuring out just exactly how it goes back on the car

Refitting is the reverse of removal.

I don't think it'll be too hard, looks like the brown bit only has a small range of movement so if I open the flap and put the brown bit at that end of it's travel, use the 9 volt battery to wind the motor into line & then fit it everything should (hopefully) be ok.

I recall reading in the past the citroen xm had the same problem someone opened a box of cogs and put a metal one in place of the plastic one, any chance its the same part.

Thats the thing i remember reading it and i believe it was a kit and there was a link. But i just cant remember where i read about it, some xm or citroen site.

It's just plonked in there for now, until my hands warm up again.
Tips for those that follow:
The brown bit on the right here:

has to fit with the bit on the car. I couldn't work out the travel but then I noticed the corresponding part on the heater also has G & D on it, with cut outs for the tabs. The D seemed to far away to be useful but the G was near (I presume on your right-hookers the D will be the one to go for), so I put the brown bit in lining up the G, then wound the motor until the shaft was somewhere close, put the end on the shaft in its hole (ooo-errr
), turned it to line up the mounting holes and in it slid
I then wound the flap open with my trusty 9 volt battery, connected it up, started the car (it does nothing if the engine's not running
) hit the recirc button and the flap closed!!
I can heartily recommend one of these:

for winding the motor about. Btw you'll hear when it's reached the end of its travel because the pitch of the motor will drop - don't overdo it! I'm pretty sure the motor has enough torque to break the gears.

I'm not sure if it qualifies, it's not how to fix the thing, it's only how to fit it. I guess I could stick it on the end of the thread that's already in the Knowledge Base - viewtopic.php?f=10&t=12962
I've decided not to put it all back together today, I'll just screw it in & tidy up the wiring, just in case it goes wrong again...
