engine stalling
Have a 90 bhp 406hdi and few weeks ago she started lumpy idling and hunting and the odd time perhaps once a week would cut out on the road and luckily I would coast to hard shoulder ....takes her ages to start again but eventually does... problem has got worse where she cuts out every 5 mile or so now...I fitted a new pump in the tank and fuel filter but problem persists....undrivable now as only a matter of time until I cause a crash... fuel system is bosch...any ideas what to change next guys ,cas has 230000miles done.

I know it sounds daft but first check the oil level, My C5 kept stopping for no apparent reason and I eventually found it was low engine oil, not very low but enough to trigger the management system if you braked hard or went down a steep hill.
Failing that the pressure regulator on the HP pump, these cause all sorts of problems.

Thanks Peter ...do u know if the 110 bhp pressure regulator is same as 90bhp....I live way out in the sticks far from a breaker but know where there is a 110bhp parked up. Ta Peter

It says 2.0. or 2.2. so I would think its the same for all of the early ones.

You may simply need to remove the little filter on the end of the regulator - they can clog up. I cleaned mine out ( it takes 5 mins ) and it did make a bit of a difference but I don't have the issue you have. I bought new seals for my regulator for £15, but they come in a pack so I did the wifes Picasso too!
If you undo the 2 10mm bolts that hold the fuel filter tank in place, simply 'flip' the thing over ( nothing will leak out ) and you can easily access the regulator - you may also need a long screwdriver with a torx on the end to get to the back torx bolt
If it doesn't want to come out, even after a wiggle and a tap, then leave it in there - if it breaks off you will be in the pooh..!
How old is your 90? There was a recall for the early models where a dodgy earth lead would result on failure of some sensors ( fuel pressure, throttle position etc )

She is 01 and in the family since new but never was recalled....I am going to swap the regulator tomorrow for one from a berlingo to see will it make any difference.

If you remove the filter you will have to fit an extra 'O' ring to make it seal, alternatively you can grind the end off - making sure you get rid of all the swarf!

Pressure regulator it was.... I went to three scrapped 406 in locality until I found one with a bosch fuel pump. Thanks guys.

Now I think the pressure regulator was giving trouble this past few years because as soon as I turn the key now she fires up straight away when she used to turn over a few times before...I could not see a filter on the end of either of the regulators ...perhaps it was not fitted to them all. I also have a 90 bhp rapier estare with 260 thousand miles but it has siemens injection system, I take it the siemens pump had a different type of way of regulating the fuel as she is a deadly fast starter on any type of fuel!!

They don't all have filters, one of the three I have doesn't, its that stainless steel looking tube on the end, the holes are so small I haven't been able to effectively clean on out - so I took it off, works fine.
