I reckon the clutch hasen't been aligned. I have the same problem with my Focus. But it only happens when you come off the clutch slowly around 1200rpm. If you bring the revs up a little and come off the clutch abit quicker than normal it's fine and perfectly smooth. Just took abit of gettign used to.

Aligment is only an issue when fitting the gearbox back in, when the clutch is pressed once there is no issue, of course the clutch could get damaged forcing the gearbox back in.

There could be a problem with the pressure plate not being tightened evenly, lack of correct lubrication on the gearbox spigot shaft, incorrect cleaning of the pressure plate surface before fitting (not degreased properly), or the bearing slide not cleaned/lubricated properly....or any number of other reasons, including a faulty clutch.

Exactly what Jasper said.

And if you're not prepared to cough up a few quid extra to get the job done properly then... Well you'll likely have problems.

True mine's a D9Hdi, I got 3 quotes for a new clutch and the best was 399 from the local stealer! Day's work, what with splitting drive shaft and dropping everything out the bottom. But it's lasted a good few miles so far, mustn't grumble...
